A seal that fails after five years wore out. A seal that leaks the first time you pressurise the system was almost certainly damaged during installation. The good news is that the causes are few and easy to avoid.
1. Fitted dry
The most common cause by far. A dry o-ring grips instead of sliding, so it twists, pinches or rolls into the groove distorted. It may even seal briefly and then fail as it relaxes.
Fix: a thin film of silicone lubricant on every ring, every time.
2. Pinched on assembly
The ring gets trapped between mating faces as they close, and is cut or crushed. Common on filter lids and pump housings where you cannot see the seal as it goes together.
Fix: seat the ring fully in its groove, check visually all the way round, and bring the faces together squarely rather than at an angle.
3. Dirty groove
A single grain of sand, a strand of filter fibre or a fragment of the old seal will hold the ring off its seat. The seal is fine; it simply is not touching.
Fix: clean the groove and both faces completely before fitting. This is not fussiness — it is the difference between working and not.
4. Twisted during installation
Long or large-diameter rings can go in with a twist along their length. A twisted ring is under uneven tension and fails early, often with a spiral cut.
Fix: work it round the groove evenly rather than pushing it in at one point. Lubricant makes this much easier.
5. Wrong size — and "close" is not close
A ring slightly undersized in cross-section will seal on the bench and blow out under pressure. Slightly oversized gets over-compressed and takes a permanent set within weeks.

6. Right size, wrong material or durometer
A 70 durometer ring where 90 is specified will extrude under hydraulic pressure. Nitrile in a chlorinator hardens within a season. The dimensions are correct and it still fails.

The one exception on lubricant
Everything above says lubricate. Mechanical shaft seals are the exception: lubricate the rubber bellows and the seat cup, but never the polished carbon and ceramic faces. Those must run dry against each other. Silicone there makes the seal slip and leak from new — and it is a very common mistake.
Before you reassemble

Seat every o-ring with a thin film of food-grade silicone. Dry rings pinch and take a set. Aqua Flex Food Grade Silicone Lubricant is what ships in our kits.
